In September 2025, a high-end gift box printer in Guangzhou received a new consumer brand's gift box order, 5000 units. The customer designer sent an AI file + converted PDF, and the printer discovered after going to press that the brand LOGO font had changed from 'Source Han Sans' to 'system default font', and the entire layout was messed up. Rework took 3 days, customer compensation claim 50,000 RMB.

The printer owner came to me, and his first question was: 'The customer sent a PDF, isn't PDF the final file? Why would the font change?'

I replied: 'PDF has 1.4 / 1.5 / 1.6 / 1.7 versions, and each version has different support for font embedding, transparency, and layers. When the customer designer saved with AI and unchecked 'do not embed fonts', the PDF they converted had no fonts available on the printer's computer, so the system automatically substituted with the default font, and the layout was completely messed up.'

70% of the pre-press files received by printers daily have problems. The core is the detail differences between AI / PDF / CDR formats.

1. AI files — 3 common issues

AI (Adobe Illustrator) is the mainstream format for packaging design, with 80% of designers using AI. There are 3 common issues when AI files are sent to the printer.

Issue 1: Fonts not converted to outlines. If the text in the AI file is in 'editable text' state, when the printer opens it without that font on the computer, it will auto-substitute. The designer must convert the text to outlines (Type → Create Outlines / Shift+Ctrl+O), turning the font into vector paths, independent of system fonts. If the customer designer forgets to convert to outlines, the printer's first step when receiving the file is to check whether the font has been converted to outlines.

Issue 2: Layers not merged / not organized. AI files often have dozens of layers (background, font, LOGO, image, effect layer). The printer needs 1-2 hours to organize the layers and delete unnecessary elements after opening. The designer should do 3 things before delivery: delete hidden layers, merge redundant layers, lock the final layer. This way the printer can use it directly after opening, without organizing.

Issue 3: Wrong color mode. AI files default to RGB color, but printing must use CMYK color. The designer must change the color mode to CMYK (File → Document Color Mode → CMYK Color), otherwise the printed color will differ greatly from the screen color, with ΔE up to 5-10. Another common error: using 'spot color' (Pantone color number) but saving the file as CMYK, causing the spot color to become 4-color overprint, increasing printing cost 2-3x.

Printer recommendation: after receiving an AI file, the first thing to check is 3 items: whether the font is converted to outlines / whether the color is CMYK / whether the layers are organized. These 3 checks can be completed within 10 minutes, avoiding discovering problems only after going to press.

2. PDF files — 4 version numbers determine 4 types of behavior

PDF is the most commonly used format for designers to deliver to printers, because PDF is cross-platform and displays stably. But PDF has 1.4 / 1.5 / 1.6 / 1.7 versions, and the support for font embedding, transparency, and layers differs greatly between versions.

Version 1.4 (released 2003): does not support transparency, does not support layers, does not support some special effects. If a designer saves with version 1.4, all semi-transparent effects will be automatically rasterized or lost, and the printed effect will be inconsistent with what the designer sees on screen.

Version 1.5 (released 2005): supports transparency, supports layers, supports some special effects (shadow, gloss). This is the version most commonly used by designers, with the best printing compatibility. It is recommended that designers save with version 1.5.

Version 1.6 (released 2007): supports more special effects (3D, annotations, forms). Ordinary packaging design does not need version 1.6, and it may cause problems because some effects are not supported by the printer's RIP software.

Version 1.7 (released 2012, Adobe calls it PDF 1.7 = ISO 32000-1): the most comprehensive features, but some new features (XFA forms, 3D annotations) are not compatible with printer RIP software. It is recommended that packaging design not use version 1.7, prioritizing 1.5.

Font embedding: when saving PDF, there is a key option 'Embed All Fonts', which must be checked. If the designer unchecks this option when saving, when the printer opens the PDF without the corresponding font, the text will be garbled or replaced. It is recommended that the printer check 'File → Properties → Fonts' after receiving the PDF to confirm that all fonts have been embedded.

Real case: a cosmetics brand's gift box design file, the designer used AI to design and then saved as PDF version 1.4, unchecked font embedding, when the printer opened it, 'Source Han Sans' was replaced with 'SimSun', and the entire layout proportion was messed up. Rework took 3 days, customer compensation claim 50,000 RMB.

3. CDR files — 3 cross-platform issues

CDR (CorelDRAW) is still used by some designers in the packaging printing industry, especially printers and design companies in Guangdong and Fujian. There are 3 common issues when CDR files are sent to the printer.

Issue 1: High-version CDR cannot be opened by low-version. CDR 2024 files cannot be opened by CDR X3 (version 13). Designers use the latest version of CDR to design, and the printer's computer is an old version of CDR (many small and medium-sized printers still use CDR X4 / X5), and opening the file directly reports an error. Designers should use CDR X4 or X6 versions to save (downward compatible 2-3 versions), not the latest version.

Issue 2: Fonts not converted to outlines. Same as AI files, text in CDR files must also be converted to outlines (Ctrl+Q), otherwise the font will be replaced when the printer opens it. If the designer forgets to convert to outlines, the printer checks first.

Issue 3: Wrong color configuration. CDR's default color configuration is inconsistent with Chinese printers' RIP software, which can easily cause color deviation. It is recommended that designers use the 'ISO Coated v2 300%' color profile (European printing standard color) when saving, not the default 'sRGB' configuration.

Practical recommendation: after receiving a CDR file, the printer's first step is to confirm the CDR version (try opening with AI converted to CDR or low-version CDR), the second step is to check whether the font is converted to outlines, and the third step is to check the color configuration. These 3 checks can be completed within 5-10 minutes.

4. Why does 'no problem with the format' from the customer still cause problems at the printer?

Many customers check their files themselves before sending them, thinking 'the format is fine', but the printer still has problems after receiving them. The reason is usually 4 hidden traps.

Trap 1: The customer's computer font is different from the printer's computer font. The customer uses 'PingFang font' from macOS, and the printer uses 'Source Han Sans' from Windows. When the customer converts to outlines, only PingFang is converted, but some Chinese in the font library still uses 'PingFang', and the printer's computer cannot recognize 'PingFang', so this part of the text is garbled. Solution: before saving, the designer must convert all text in the file to outlines, leaving no editable text.

Trap 2: The customer's preview is inconsistent with the printer's actual. The customer previews the PDF in Adobe Acrobat showing normal, but when the printer's RIP software opens it, some gradient effects are lost. Reason: the customer's PDF is saved with version 1.7, enabling gradient effects not compatible with RIP (such as 'linear gradient + transparency + mask' compound effects). Solution: designers should use version 1.5 when saving, avoiding using compound effects.

Trap 3: The 'design file' given by the customer is not the final printing size. The customer's design file is 1000x1000 pixels, but the actual gift box size is 300x300mm, the design file resolution is only 72dpi (screen display), printing requires ≥300dpi. The customer thinks the 'design file is complete', but the actual printing resolution is not enough, and the printed image is blurry. Solution: before delivery, the designer must set the canvas according to the actual size + 300dpi bleed, not design according to the screen size.

Trap 4: The customer's 'design file' lacks bleed. Bleed is the 3mm blank reserved at the edge of the printed product, used to avoid white edges when cutting. If the customer's design file has no bleed, when the printer cuts it, if it deviates by 1mm, the edge will show white edges. Customer designers often forget to add bleed, which requires the printer to supplement in pre-press. But supplementing bleed can easily cause key content to be cut off (brand LOGO, key text too close to the edge).

5. 3 standard actions for printer file reception

For printers to reduce file rework, the core is 3 standard actions.

Action 1: Establish a 'customer file delivery checklist'. The printer should send the customer a 'file delivery checklist' before the customer places an order, listing the printer's 5 hard requirements for files: (1) file format (PDF 1.5 version preferred); (2) font converted to outlines + font embedding; (3) color mode CMYK + ISO Coated v2 configuration; (4) actual size + 300dpi + 3mm bleed; (5) layer organization + delete hidden elements. After the customer signs and confirms, place the order, avoiding later disputes.

Action 2: Perform '5 quick checks' after receiving the file. After the printer receives the customer's file, 5 checks must be done that can be completed within 10 minutes: whether the file can be opened normally, whether the font is converted to outlines or embedded, whether the color mode is CMYK, whether the size and bleed meet the requirements, whether there are hidden layers or redundant elements. If any of these 5 items is not up to standard, communicate with the customer immediately, do not wait until after going to press.

Action 3: Confirm with digital proof before going to press. Before the printer officially goes to press, a digital proof must be made first (inkjet printing or digital proofing), and the customer must confirm the color and effect in writing. After the customer confirms, then go to press. This step is very low-cost (one digital proof 10-50 RMB), but can avoid the loss of 5,000-50,000 gift boxes scrapped after going to press.

6. 3 real rework costs of wrong formats

Finally, 3 real rework cases to help printer owners understand the hidden costs of 'file rework'.

Case 1: Font not converted to outlines, 5000 gift boxes reworked for 3 days. A cosmetics gift box, the designer's AI file was not converted to outlines, the printer opened it and the font was replaced, 2000 were printed before discovering. Rework loss: material fee 15,000 RMB + labor fee 5,000 RMB + customer claim 30,000 RMB = total loss 50,000 RMB.

Case 2: Color mode RGB, 5000 gift boxes wrong color. A food gift box, the designer's AI file used RGB color, the printer printed with colors biased blue from the design draft. The customer rejected, rework loss: material fee 15,000 RMB + labor fee 5,000 RMB + customer claim 20,000 RMB = total loss 40,000 RMB.

Case 3: PDF 1.4 version transparency lost, 3000 gift boxes gradient messed up. A cosmetics gift box, the designer used AI to save as PDF 1.4, semi-transparent gradient effects lost, the printed gradient became a solid color block. Rework loss: material fee 10,000 RMB + labor fee 3,000 RMB + customer claim 20,000 RMB = total loss 33,000 RMB.

The common point of the 3 cases: rework losses are all 30,000-50,000 RMB, far exceeding the cost of file review itself (almost zero). Customer sent a PDF, why does the font still change?

PDF has 1.4 / 1.5 / 1.6 / 1.7 versions, and the support for font embedding, transparency, and layers differs greatly. If the designer unchecks 'Embed All Fonts' when saving the PDF, when the printer opens the PDF without the corresponding font on the computer, the system automatically substitutes with the default font, and the layout is completely messed up. Customer's file is AI, what software should the printer use to open it?

The most stable is Adobe Illustrator, version CC 2018 or higher recommended. If the printer's computer has low configuration or cannot afford genuine, Affinity Designer or Inkscape can be used to open AI files, but these two software have less support for some special effects (3D effects, complex gradients, filters) than Illustrator. CDR files are recommended to be opened with CorelDRAW X4 or higher version, and when designers deliver CDR, they should be downward compatible 2-3 versions (X4 → X6), not the latest version. If the printer has neither software, the customer is required to convert to PDF 1.5 version for delivery.

Customer's design file has no bleed, what to do?

If the customer's design file has no bleed, the printer can do 2 things: first, automatically add bleed (in Illustrator, use 'Effect → Crop Marks → Add 3mm bleed' function), but need to confirm that key content (brand LOGO, text, barcode) is at least 5mm from the edge, otherwise it will be cut after adding bleed; second, require the customer to re-provide a file with bleed. If key content is too close to the edge (<3mm), must redesign, cannot add bleed. It is recommended that the printer clearly state in the 'customer file delivery checklist' that 'files must contain 3mm bleed, key content at least 5mm from the edge'.

Customer's design file is RGB color, can the printer print it directly?

No. Printing must use CMYK color, RGB color will convert color space during printing, resulting in color shift. After the printer receives an RGB file, the color space can be converted to CMYK in Illustrator (Edit → Color Settings → CMYK), but the converted color differs from the customer's screen color by ΔE 5-10, and the customer may not accept it. It is recommended that the printer clearly state in the 'customer file delivery checklist' that 'color mode must be CMYK + ISO Coated v2 configuration', and RGB files should be returned to the customer for re-provision.

Customer's design file has only 72dpi resolution, what to do?

72dpi is screen display resolution, printing requires ≥300dpi. If the customer's design file is 72dpi, enlarging the print will blur. The printer can do 2 things: first, require the customer to provide the source file (AI / PSD / CDR and other vector or high-resolution files), not the exported JPEG/PNG; second, if the customer can only provide a low-resolution file, the printer can 'increase the resolution to 300dpi' in Photoshop (check 'resample'), but the enlarged image will be blurry, requiring the customer's written confirmation of acceptance. It is recommended that the printer clearly state in the 'customer file delivery checklist' that 'image resolution ≥300dpi'.

Customer's design file uses 'spot color' (Pantone color number), but the file is saved as CMYK, can the printer print it as spot color?

No. If the customer uses 'spot color' (such as Pantone 357C) in the design file and saves it as CMYK, all spot colors are converted to 4-color overprint, and the printer cannot identify the spot color. The printer's first step after receiving the file is to check 'Swatches' to see if it contains spot colors. If all swatches are CMYK, it means the customer did not preserve spot color information when saving. The customer needs to re-provide the AI file (preserving Pantone color numbers), and the printer identifies the spot color in the layout software, and uses spot color ink alone when printing (high cost, but good color accuracy). If the customer accepts CMYK 4-color overprint approximation, it can be noted in the file, and the printer prints in CMYK. It is recommended to clearly state in the 'customer file delivery checklist' 'spot color preservation method'.
